Locking Down the Stop Block

Routing Profiles Without Tear-Out

Router tear-out is a frustrating problem, especially when adding a decorative profile around the edges of a board. Cutting across the grain tends to splinter the wood fibers as the bit exits the cut, leaving rough, unattractive edges.

Billy’s fix is refreshingly simple: rout the end grain first, then move on to the long grain sides. Since the long-grain pass removes material as it goes, it also cleans up any splintering left behind from the end-grain cuts. This small change in sequence can eliminate tear-out almost entirely without needing extra sanding or filler.

Why Rip Cuts Get Rougher Over Time

If a board becomes harder to push through the table saw and starts producing burn marks, it’s easy to assume the blade is dull or dirty. Billy points out that the real culprit is often something else entirely: the edge being used against the fence has drifted out of true.

He compares this to making a copy of a copy of a document. Each successive rip cut is only as accurate as the edge riding against the fence, and any small inaccuracy compounds with every pass. This becomes especially noticeable when ripping multiple strips for projects like cutting boards, where slight bowing or twisting can throw off the entire pattern.

The solution is to periodically return to the jointer and refresh the edge every few cuts. Doing this keeps each rip cut clean and accurate, and it often results in less resistance and less burning during the cut itself.

Sanding Boxes Dead Flat

Getting a lid and body to sit flush on a box comes down to sanding the top edges perfectly flat and even. Billy demonstrates a method using sandpaper adhered to flat panels of MDF or plywood in a range of grits.

By placing the box on the sandpaper and moving it in small circular motions, rotating it periodically, the sanding pressure gets distributed evenly across all sides and corners. This circular motion also blends the sanding marks so they disappear regardless of grain direction, since two sides of the box run one way and the other two run perpendicular.

Rotating the piece prevents uneven pressure from hands or grip strength from creating dips or high spots. Once saw marks are gone and the surface looks consistent, moving up through the grits ensures a smooth, seamless result. This approach is especially useful for batch work, allowing several boxes or panels to be finished with consistent results in one sitting.

Joining Panels Without Gaps

When gluing multiple boards into a wide panel, achieving invisible seams depends heavily on how the edges are jointed. Billy explains that even a slightly out-of-square jointer fence, or inconsistent hand pressure while feeding the board, can create small gaps once boards are glued together.

His solution is to fold the two boards together face-to-face before jointing, then run them through the jointer as a single unit. This way, any imperfection in the fence angle gets mirrored on both edges, canceling itself out once the boards are unfolded and placed together. It also removes the guesswork of applying even pressure separately to each board, since both edges are cut in one identical pass.

Rethinking Shop Layout

Billy also touches on how workflow and tool placement can save time and reduce unnecessary movement around the shop. He groups his tools into clusters based on how they’re typically used together, such as pairing the jointer with the planer and drum sander for milling, or keeping the miter saw near the table saw for quick adjustments.

The table saw sits at the center of his shop, effectively linking the milling cluster with the cutting cluster. This kind of layout minimizes back-and-forth walking and keeps related tasks close together.

He encourages viewers to track their own movement during a recent project, noting which tools were used in sequence and how far apart they were placed. Doing this can reveal simple layout changes that reduce wasted steps and improve overall efficiency in the shop.

If you’re building your own version, even a simple T-track setup with a knob you can crank down hard will outperform most factory add-ons.

The jointer edge point is something a lot of folks overlook until they’re staring at a pile of inconsistent strips. It’s worth remembering that a jointer isn’t a one-and-done tool for a board that’s going through multiple rip cuts — think of it as part of the ongoing process, not just prep work. Checking that reference edge with a straightedge every few passes takes seconds and saves you from chasing a burning blade that was never the actual problem.
