How to Build Heavy Duty Sawhorses

This project is by Ana White. This DIY project is not only budget-friendly but also allows you to create sturdy and versatile sawhorses for your workshop.

Step 1: Gather Your Materials

Before you start building, make sure you have all the necessary materials. For this project, you will need:

  • 2×4 lumber for the main structure
  • 1×3 lumber for cross supports
  • 2-1/2 inch self-tapping screws
  • Tools: drill, speed square, saw

Step 2: Cut Your Boards

Start by cutting all of your boards according to the cut list available on Ana’s blog. This includes the bottom pieces, center support pieces, legs, and top boards.

Step 3: Assemble the Bottom Piece

Take your bottom pieces and mark the center. Use your speed square to ensure the marks are straight across both sides. Then, screw the center support piece into the bottom piece to create a T-shape.

Step 4: Attach the Legs

Measure up 8 inches from the bottom of each leg on the short point side and mark it. Line this mark up with the bottom of the bottom support piece and attach the legs using two screws per joint.

Step 5: Add the Top Boards

Place your top 2x4s at the top of the legs and screw them into the center support piece. This creates a solid surface for your sawhorse.

Step 6: Add Bottom Support

To enhance stability, flip the sawhorse over and attach a final 2×4 support piece at the bottom. This will prevent the legs from spreading apart.

Step 7: Install Cross Supports

Cut 1x3s for the cross supports and screw them into place. You can add one or two for additional stability. Ensure that they are securely fastened.

Step 8: Finishing Touches

Your sawhorse is now complete! You can paint or stain it to match your workshop decor. Ana suggests building multiple sawhorses for various heights depending on your needs.
