Planning the Layout
Before starting, Steve carefully plans the layout of the panels to create a seamless grain pattern. The goal is to minimize visible sapwood while highlighting heartwood for a balanced and aesthetically pleasing design. Proper alignment ensures that the grain flows naturally across the chest.
Preparing the Wood
To prepare the cedar, Steve uses a combination of tools to mill the boards to rough size. A miter saw, jointer, and table saw help clean up the edges and ensure each piece is square and ready for assembly. Once all components are properly sized, they are set aside for the glue-up process.
Glue-Up Process
For a strong bond, Steve applies even pressure using clamps and battens, keeping the panels flat while the glue dries. After curing overnight, the panels are smoothed with a hand plane and sanded to achieve a clean surface. This step is crucial for ensuring a precise fit when assembling the chest.
Cutting Box Joints
One of the standout features of this chest is its large box joints, which provide both strength and a decorative touch. Using a custom jig, Steve cuts evenly spaced notches into the panels with a router, ensuring a tight and seamless fit. Attention to detail during this process results in joints that are both sturdy and visually appealing.
Fixing Chip-Outs
When working with natural wood, occasional chip-outs can occur. Instead of discarding a piece, Steve repairs these imperfections using a combination of scrap wood and epoxy mixed with sawdust. After sanding, the repaired areas blend seamlessly into the surrounding wood, preserving the overall quality of the chest.
Constructing the Bottom Panel
For durability and stability, the bottom panel is made from cedar plywood. Steve uses dado joints to create a secure fit while allowing for wood movement. This construction method ensures the chest remains strong and resistant to seasonal expansion and contraction.
Assembly and Final Touches
Before assembly, Steve sands the inside surfaces to achieve a smooth finish. Glue is applied carefully, and clamps are used to hold everything in place while ensuring the chest remains square. Once dry, the structure is inspected for any necessary adjustments.
Creating the Top Panel
The chest’s top is designed with a waterfall effect, where the grain pattern continues across the lid. To achieve this look, Steve carefully aligns and glues the boards, then shapes the edges to create a smooth, rounded appearance. This detail enhances the overall design and gives the chest a refined look.
Adding Hinges and Handles
To maintain a clean exterior, Steve installs concealed hinges that allow the lid to stay open at various angles. The handles are precisely aligned and secured, providing both functionality and a professional finish. These hardware choices ensure ease of use while maintaining the chest’s elegant appearance.
Finishing Touches
Trim molding is added around the lid to enhance the finished look and conceal the hinge placement. Any minor imperfections are addressed using a custom wood filler blend that seamlessly blends with the cedar grain. This step ensures a polished and cohesive design.
Building the Inside Tray
A removable tray is constructed to provide additional storage within the chest. Steve uses dado joints to create a sturdy yet lightweight insert, ensuring a snug fit inside the main compartment. This addition enhances organization while maintaining the integrity of the design.
Applying the Finish
To highlight the natural beauty of the cedar, Steve applies multiple coats of high-quality lacquer. Each layer is lightly sanded between applications to achieve a smooth, glossy finish. This final step not only enhances the wood’s rich tones but also provides long-lasting protection.
